Rack plating
This is the "High-Performance Workshop Management Manual" for the Technical Staff and Floor Managers.
To achieve 50,000 pieces per day (approx. 85 Cage Racks) with zero defects, the workshop cannot operate on "luck." It must operate like a Swiss watch. Every technician and operator must follow a strict "Takt Time" (Heartbeat).
This guide provides the schedule, the rules, and the technical secrets to maximizing output using the [QLQ System].
🏭 Rack Plating Workshop Management Manual (QLQ System)
Goal: 50,000 Zipper Pulls/Day.
Standard: 1 Rack output every 7 Minutes.
Philosophy: "Speed comes from Stability. If you rush and create blisters, you are actually slow."
Part I: Personnel Configuration (The Team)
Based on a 1-Ton/Day Semi-Auto Line.

Part II: The Technical Workflow & Time Standard (SOP)
The "Beat": The Hoist Operator must move a rack every 7 minutes.
Phase 1: Pre-Treatment (The Danger Zone)
Step 1: Racking. Load 600 pcs into the Cage. Shake to settle.
Step 2: Ultrasonic Soak. 5 mins @ 75°C.
Step 3: Electro-Clean. 45 Seconds. [QLQ Zinc Cleaner].
Tech Note: Monitor Ampere meter. If Amps drop, clean the V-blocks.
Step 4: Activation. 10 Seconds. [QLQ Fluoride Salt].
Tech Note: Look for "Micro-bubbles" on the part. No bubbles = Acid too weak.
Phase 2: Plating (The Value Zone)
Step 5: Cyanide Copper. 15 Mins @ 50°C.
Critical Rule: Live Entry. Voltage must be ON (3V) before the rack touches the water.
Step 6: Acid Copper. 25 Mins @ 25°C.
Speed Hack: Add [QLQ] High-Current Carrier. This allows you to run at 4.5 A/dm² without burning, reducing time by 5 mins.
Step 7: Bright Nickel. 12 Mins @ 55°C.
Tech Note: Add [QLQ] Softener every 2 hours to protect the springs.
Phase 3: Color & Post-Treat
Step 8: Color Tank (Imitation Gold/Gunmetal). 30-60 Seconds.
Tech Note: Precise timing. Use a stopwatch. 5 seconds too long = Wrong color.
Step 9: Passivation & Hot Rinse. 1 min.
Step 10: Baking. 3 Hours @ 180°C.
Part III: Daily Production Schedule (The 10-Hour Shift)
A disciplined timeline to ensure the 50,000 target is hit.
07:30 – 08:00 | The "Warm Up" (Technicians Only)
Turn on Heaters (Degreasing/Nickel/Gold). Target > 50°C.
Turn on Rectifiers and Filters. Check pressure.
[QLQ] Additive Dosing: Add the "Morning Shot" of brighteners based on Ampere-hours from yesterday.
Check Anode Baskets: Ram down copper balls/nickel corners.
08:00 – 12:00 | The "Sprint" (Morning Production)
08:00: Production Starts. Racking team feeds the line.
09:00: Quality Check: Master takes the first 2 racks. Perform "Bend Test" (Springs) and "Tape Test" (Adhesion).
10:00: Color Check: Compare Imitation Gold against the Master Sample. Adjust Temp/Current if drifting.
12:00 – 12:30 | The "Staggered" Lunch
Rule: The Rectifiers DO NOT STOP.
Half the team eats, half keeps the hoists moving.
Why? If you stop the line for 1 hour, the tanks cool down, and the passivation film on the zinc dries out. You lose 20% efficiency restarting.
12:30 – 17:00 | The "Marathon" (Afternoon Production)
14:00: Viscosity Check: Check lacquer tank viscosity. Add thinner if thick.
15:00: Filter Change: If Acid Copper flow is weak, swap filter bags fast (5 mins).
17:00 – 18:00 | The "Clean Close"
17:30: Last rack enters the plating line.
17:45: Magnet Sweep: Recover fallen parts from Nickel/Copper tanks.
18:00: Turn off heat. Cover Gold tanks. Oven keeps running until the last batch is cured.
Part IV: Technical Rules for Speed & Quality (The "Commandments")
Rule #1: The "No-Stop" Transfer
Instruction: When moving from Pre-treatment to Copper, or Copper to Nickel, the rack cannot hang in the air for more than 30 seconds.
Reason: Zinc oxidizes instantly in air. Dry zinc = Blistering.
Fix: If the hoist is busy, leave the rack in the rinse water, not in the air.
Rule #2: The "Live Entry" Protocol (Crucial for Zinc)
Instruction: The rectifier voltage must be Pre-Set to 2-3V.
Action: The rack enters the Cyanide Copper tank "Hot" (Sparking slightly).
Reason: Prevents immersion copper (loose dust) from forming on the zinc before the plating starts.
Rule #3: The "Spring Protection" Law
Instruction: NEVER use Hydrochloric Acid (HCl). NEVER skip the oven.
Action: If a technician sees HCl in the workshop, throw it away.
Reason: HCl = Hydrogen Embrittlement = Broken Springs = Customer Claims.
Rule #4: The "Full Load" Efficiency
Instruction: Every cage must have 600 pieces.
Reason: If you only load 400 pieces, you are wasting 33% of your chemical capacity and electricity. The cost per piece goes up.
Exception: Unless it is a rush sample order.
Part V: Troubleshooting for Speed (How to recover fast)
Problem: The Line is Too Slow (Missing Target)
Solution: Increase Current Density.
Tech Action: Add 20% more [QLQ] Anti-Burn Additive to the Acid Copper. Increase Current from 3.0 $\rightarrow$ 4.0 A/dm². Reduce plating time by 4 minutes.
Problem: Nickel is "Foggy" (White Haze)
Solution: Quick Carbon Filter.
Tech Action: Change the carbon filter core on the pump immediately. Do not wait for the weekend batch treatment.
Problem: Gold Color is unstable
Solution: Check the Anode Surface Area.
Tech Action: If the Stainless Steel anode is coated in scale, current won't flow. Scrub the anodes clean.
