Barrel plating

This is the "High-Volume Barrel Plating Management Manual" for the Technical Staff and Floor Managers.

Barrel plating is a game of Rhythm and Current Control. Unlike Rack plating (where you treat each piece), Barrel plating treats a "pile." If the pile doesn't tumble correctly, or if the "Danglers" (contacts) are dirty, you lose the whole barrel.

To achieve 1 Ton/Day (approx. 55-60 Barrels), this manual lays out the strict schedule and technical rules using the [QLQ System].


🌀 Barrel Plating Workshop Management Manual (QLQ System)

Goal: 1,000 KG / Day (Zinc Alloy Zipper Pulls & Buckles).

Standard: 1 Barrel output every 10-12 Minutes.

Philosophy: "Load Consistency + Clean Contacts = Speed."


Part I: Personnel Configuration (The Team)

Based on a Semi-Automatic Gantry Line.

Part II: The Technical Workflow & Time Standard (SOP)

The "Beat": A finished barrel must exit the line every 10 minutes.

Phase 1: Pre-Treatment (The "Adhesion" Zone)

  • Step 1: Loading. 15-18 KG per barrel.

    • Tech Note: If parts are flat (buckles), mix in Steel Ball Media to prevent sticking (Nesting).

  • Step 2: Hot Soak. 10 mins @ 70°C. Slow Rotation (4 RPM).

  • Step 3: Electro-Clean. 30-60 Seconds MAX. [QLQ Zinc Cleaner].

    • Critical: Cathodic Only (-). High RPM (10 RPM) to ensure all parts touch the dangler.

  • Step 4: Activation. 10-15 Seconds. [QLQ Fluoride Salt].

    • Check: Surface should look light grey/white, not dark.

Phase 2: Plating (The "Build" Zone)

  • Step 5: Cyanide Copper. 25-30 Mins @ 55°C.

    • Tech Rule: High RPM Start. Spin fast for 1 min to break the pile, then slow down to 5 RPM to plate thickness.

  • Step 6: Acid Copper. 45 Mins @ 25°C.

    • Speed Hack: Use [QLQ] Barrel High-Throw Carrier. Allows running at 0.8 A/dm² (vs standard 0.5) without burning the edges.

  • Step 7: Bright Nickel. 20 Mins @ 55°C.

    • Tech Rule: Maintain pH 4.2. Higher pH = Brittle nickel = Broken springs.

Phase 3: Finish & Post-Treat

  • Step 8: Color Tank (Imitation Gold/Gunmetal).

    • Imitation Gold: 1-2 Mins.

    • Gunmetal: 5-8 Mins.

  • Step 9: Passivation. 30 Seconds.

  • Step 10: Spin Dry & Bake.

    • Centrifuge: Spin hot for 2 mins.

    • Oven: Transfer to trays immediately. 180°C for 3 Hours.


Part III: Daily Production Schedule (The 10-Hour Shift)

07:30 – 08:00 | The "Contact" Ritual (Technicians Only)

  • Dangler Maintenance: Pull the "Danglers" (Cathode cables) out of every barrel.

    • Action: Hammer off the "Cauliflower" (thick copper buildup) on the head.

    • Why? Buildup = Resistance = Low Current = Slow Plating.

  • Magnet Sweep: Run the magnet rake through the Nickel tank to catch fallen zipper pulls.

  • Heat Up: Ensure Alk-Copper and Nickel are > 55°C.

08:00 – 12:00 | The "Rhythm" (Morning Production)

  • 08:00: Start. One barrel enters Pre-treatment every 10 mins.

  • 09:00: Hull Cell Test: Check Acid Copper Brightener levels.

    • Adjustment: Add [QLQ] Mu/A/B agents based on test. Barrel plating consumes brightener 3x faster than rack plating!

  • 10:00: Drag-out Check: Check the "Recovery Tank" levels. Return valuable Nickel/Gold to the main tank.

12:00 – 12:30 | The "Continuous" Lunch

  • Rule: Barrels NEVER stop rotating.

  • If you stop a barrel in the Acid Copper tank for lunch, the parts at the bottom will chemically dissolve (Bipolar effect) and the parts at the top will burn.

  • Action: Hoist operator keeps moving the line.

12:30 – 17:00 | The "Volume" (Afternoon Production)

  • 14:00: pH Correction: Nickel pH rises fast in barrel plating. Add Sulfuric Acid.

  • 15:00: Anode Check: Check Titanium baskets. If Copper Balls bridge (stuck), ram them down. Low anode area = Passive Anodes = Plating stops.

17:00 – 18:00 | The "Inventory" Close

  • 17:30: Stop feeding new barrels.

  • 17:45: Filter Clean: Remove and clean the filter bags on the Acid Copper pump (they will be full of sludge).

  • 18:00: Seal Imitation Gold tanks.


Part IV: Technical Rules for Speed & Quality (The "Commandments")

Rule #1: The "Load Limit" Law (18 KG MAX)

  • Instruction: Do not try to cheat by putting 25kg in a barrel.

  • Consequence: The center of the pile will never get plated ("White Belly"). You will have to rework the entire barrel.

  • Result: 18kg is faster than 25kg because you get 100% pass rate.

Rule #2: The "Dangler" Depth

  • Instruction: The Dangler head must be buried inside the pile of zipper pulls, not floating on top.

  • Action: Adjust cable length. If it floats, you get "Sparking" (Arcing) which burns the parts black.

Rule #3: The "Soft Start" (Current Ramping)

  • Instruction: When entering Acid Copper or Nickel:

    • Minute 1: Set voltage low (3-4V).

    • Minute 2: Ramp up to high voltage (6-8V).

  • Reason: Hitting Zinc immediately with high voltage causes "Burning" at the edges of the barrel holes.

Rule #4: The "Nesting" Prevention

  • Instruction: For flat Buckles or Buttons:

    • Action: Add 20% volume of Conductive Plastic Media or Small Steel Balls.

    • Reason: These act as "spacers" to break surface tension so parts don't stick together cup-to-cup.


Part V: Troubleshooting for Speed (Quick Recovery)

Problem: Parts are "Dark" / "Dull" in the low current area.

  • Cause: Barrel holes are clogged or Danglers are dirty.

  • Tech Action:

    1. Clean Danglers immediately.

    2. Check Barrel Rotation speed (Increase to mix better).

    3. Add [QLQ] LCD Booster (Low Current Density agent).

Problem: Plating is peeling (Blistering).

  • Cause: Cold parts entering Cyanide Copper.

  • Tech Action: Increase the temperature of the Hot Soak Cleaner. Ensure parts are warm before plating.

Problem: "Eye Marks" (Barrel Hole Pattern on parts).

  • Cause: Barrel rotating too slow.

  • Tech Action: Increase Rotation Speed from 5 RPM $\rightarrow$ 7 RPM.
